Printing a large transformed file

Not exactly an xml issue, but would like feedback on approach, as well as 
anyone else having this experience.
A portion of our web app needs to generate a batch of forms to be mailed for 
reimbursement overnight - ie the paper should be ready be enveloped in the 
morning after a request is made the previous business day.  The forms are not 
"simple" text - it includes various fonts, lines, graphics, etc. 
We are experimenting with exporting out the appropriate data for the forms 
in in xml, creating a transform via xslt to target file (? not sure yet - 
word/rtf, pdf, html?) for the form to be printed but have come across one 
main stumbling block - how to print this file without having to present it to 
the user?
If the target file is formatted to be renderd in word (with multiple forms 
within it), then how to print it without the rendering machine invoked for 
presentation??
Is there a way to batch/schedule process for it?
